I think it had been around a few owners already, it had been pretty heavily trialled and was never in great condition, always hard to start and oiling plugs. We kept it at my granny's and it was great fun to ride it at the weekends when we were down visiting. Of course as a young 10 year old kid I was more interested in doing jumps and pretending I was Evel Knievel than I was perfecting my trials skills. You'll see too that this was long before the days of health and safety, no such thing as proper trials clothing for kids either !

<span style="font-family: "verdana" , sans-serif;"> When I got a bit older I started to do some observed trials with a workmate. His fathers land was used each year for the Slemish trial so we'd ride around it trying to get some practise in. <span style="font-family: "verdana" , sans-serif;">I fixed the bike up, sorted the engine a bit better and put on new tyres. <span style="font-family: "verdana" , sans-serif;">It didn't do any good, trials was changing in a big way, the bikes where way better and the sections mostly huge steps. There was a pre '65 class with easier sections for the old British stuff but I couldn't ride in it. Instead I had to take the D line along with all the new monoshock bikes. This usually resulted in either me or the bike getting wrecked, but it was always a fun day out.
<span style="font-family: "verdana" , sans-serif;">

<span style="font-family: "verdana" , sans-serif;"> Gradually I stopped taking her out and the bike lay in the shed in a pretty forlorn state with a hole in the chain case.
<span style="font-family: "verdana" , sans-serif;">

<span style="font-family: "verdana" , sans-serif;"> I got the incentive to restore it when in Barcelona one year. I saw some beautiful trials bikes in a moto museum and decided that our old bike should look the same. So on and off over the last couple of years the restoration has been taking place and it now looks like this.
Quality's not too bad but the bend's not produced as good as the original. Why is it that with all the modern machinery available, that tubing is bent with so many kinks nowadays, but 45 years ago it could be bent nice and smooth ?

<span style="font-family: "verdana" , sans-serif;"> Worst of all when it was tightened into the cylinder head it pulled too far over towards the carburettor to allow the silencer box to be installed. After considering different fixes, I decided to just try bending it with a bit of heat. I got it clamped up with a vee block in the vice and was able to get enough heat into it with just a blowlamp to get it cherry red. Then a good pull made it move a bit. Of course it turned a bit bluey brown but I was able to polish that back out on the polishing mop.

<span style="font-family: "verdana" , sans-serif;">It fits better now, so all's left is to re-weld the bracket lug on the silencer box into it's final position.
It's as glossy as a billiard ball and the pin stripes are painted in not just tape.
<span style="font-family: "verdana" , sans-serif;">It really sets the bike off well and makes her look fantastic.
<span style="font-family: "verdana" , sans-serif;"> The colours I went for where Ford Sunburst Red and Ford Silver Fox.
<span style="font-family: "verdana" , sans-serif;"> Brian has glassed back together again the tank. He made a very neat job of the seam, and I recoated the interior with fresh Caswell. I have no doubt about it being fuel tight.
Well to tell the truth I haven't done much to the bike over the summer. I eventually left the tank with Brian the boat repair man and it's kinda been sitting there since. The rest of the bike is pretty complete so there wasn't a lot to do and I get easily side tracked with other things.

I took a notion to buy a lathe for the workshop. After studying the internet I ordered a 290V from Warco. This is about as big as the variable speed model bench lathes go. It has a 6" swing and 28" between centres. 1 1/2" spindle bore and 3MT tailstock, so it should do most jobs on the motorbike for me. Also it comes with 3 and 4 jaw chucks, face plates steadys etc.

Warco 290V lathe

It arrived on a pallet inside a packing crate, luckily the shop at the end of the road has a forklift so he was able to lift it off the lorry and set it in my garage. When it came time to install it I borrowed an engine lift from a mechanic and put her in place in the corner of my shed.

The problem I faced was that before I could get the tank painted I needed to do something about the interior. Twenty odd years ago I had put a Petseal tank sealer solution into it, but this had split and cracked. I didn't think pouring in more on top of it would be satisfactory and there was no way to completely remove the old stuff because of the limited access.

So I had no real choice but to cut it open. Before I did so I found a local boat repair man who specialises in fibreglass and gelcoat repairs. He's going to glass it back together for me and we'll find the best product for recoating the interior.

It was a dusty job but not too difficult to open it up. I cut in to it with a thin disc about half an inch from the edge then went round the curved tunnel with a hacksaw blade. Once open the old petseal came off in big pieces, only here and there was it well attached.
This time a bracket to hold the speedometer. Looking at the drawing in the parts book I tried to copy its design. I wanted it to hold the speedo in out of the way, really close to the frame.

I marked it out from a piece of 4mm stainless steel. ( I love stainless - its the only way to make stuff that's going to live its life outdoors on a bike.)
I finished the guard by fabricating a little stay and getting it welded on. I know the original was riveted but I opted for welding.

Next on the list of things to do was make a brake rod. I bought a piece of 6mm stainless and bent and threaded the ends. I didn't like the way it just touched against the spring of the shock absorber so I put a little joggle in it to make a bit of clearance, looks much better now.

I made the winged adjuster nut from stainless steel. Just a piece of bar drilled and threaded, then two little slots milled to hold the wings in place while I brazed them in. The front end was radiused with a cutter to stop it turning against the barrel.

It needed a dimple at the front to allow for the head of a screw, so I made a press tool from a couple of bits of scrap bar. It worked out pretty well.
A friend in work cut me a sheet of 1.5 mm aluminium. The folders we have only make square folds so I took it home to come up with something myself.

I had a rummage round the shed and gathered a few bits together.
The new stand fits very well. I was going to make a jig for John to help when he welded in the pivot bracket, but he said "don't bother I'll just hold it position myself" It turned out absolutely spot on. It has a nice line parallel to the swing arm and the spring has good clearance with the tyre.
I guess the idea was to make a seal to prevent water and dirt entering, but how well it worked was debatable. I would think that unless a lick of grease was kept on it, it would soon wear flat.

Anyway the means and materials were at hand to make something so I did just that and fitted it. Its made from a piece of polycord drive belt, melted with an iron and joined together then the excess trimmed off.

Last week I had left my brake shoes into Belfast Brake Specialists

www.belfastbrakespecialists.co.uk

The brake drum in the back wheel was pretty well worn and at first I had thought about boring out the remainder and making a new cast iron liner to go inside. Since I've never tackled this job before I wasn't too sure how it would work out, nor did I know just what degree of interference fit I would need between it and the hub for it to be successful, although I could make a good guess, it was still going to be a lot of work.

Previously to get a better brake I had attached shims to the faces of the shoes to try and move them out closer to the drum and give me a shorter pedal travel. There had been so much travel in the pedal it would touch the frame and I didn't want this happening again just to ruin the new paint work.

I decided instead to go about it a different way by relining the shoes with thicker material and skimming them to suit. By measuring the internal diameter of the hub I reckoned a 5mm thick lining to be about right.

I explained all this to Trevor at BBS but he only carried 4.7mm (3/16") or 6mm thick material. Based on the grounds it would be less work I picked the 3/16" material but changed my mind and phoned Trevor the next morning to get him to put the 6mm material on. Even though he had started the job that wasn't a problem, and I picked them up the other day looking like new again. It's always good when you can get excellent service like this from someone local.

The next day I made a simple mandrel to hold the brake plate, mounted the shoes and tied them together with a piece of wire and a tie wrap to pull them tight against the cam then proceeded to turn them down to size.

The material turned down very nicely to leave a good surface. The internal diameter of the hub is 141mm and I made these shoes 140.8mm

I wasn't sure if this was going to be enough clearance but when I assembled everything the wheel rotates freely without even the faintest sound of the shoes rubbing. So I don't think I could make them any better other than cut grooves across the shoes to displace water, but then I don't plan to be competing on the bike again so I'll leave them as they are.

It is just too cold to feel like going out to do any work in the shed, but now I have the frame back and want to make some progress again.

Clifford made a good job on the frame, it's done in base coat and lacquer which is the way he wants to paint the tank when the time comes. We choose Ford Silver Fox as we couldn't get the crystal silver PPG colour.
If you pushed the stanchion up and down the fork leg it felt like it was binding a bit. A tug would release it but it didn't feel like the other side, which was sliding nicely.

I mentioned this to Mr Romero when I was in his shop and he said this was a common thing. Allowing the forks to bottom out hard must swage or deform the bottom of them. "Not possible to repair" was his diagnosis. Although I didn't say anything, I didn't agree with him. I gave it some thought and decided it would be possible to hone it out.

Today I pulled the fork leg apart and made a long "emery stick" from a couple of feet of brush shaft. I simply cut a slot in one end to receive a strip of emery cloth and put a screw nail in the other end so I could spin it in the drill.

I gave it a few whizz's up and down near the bottom of the leg, cleaned it out, and within a few minutes I had the stanchion sliding in and out right to the bottom without any tight spots.

So I reassembled it again, put the rubber boot over the fork and left it aside.

Clifford still has the frame, its only primed at the minute but should be ready soon in the new year.
I left it over with a friend and hopefully he'll get it done in the next week or two. I'm looking forward to starting to put her together again. It's been spread out all over the floor for too long.

I have a bit of a problem with the petrol tank. I put tank sealer in it 20 odd years ago and now its all starting to crack and come away from the fibreglass. Of course there's very little access down inside the filler cap so there's no way to remove it all before sealing it again with fresh stuff. The people who make the tank sealers say not to put any dissolving solution into it as it will only react with the resin in the glass and make it a whole lot worse, and I don't think swishing nuts and bolts around inside will get it out either.

So I contacted a guy who works in a boat yard where they make fibreglass hulls. The plan was that if I cut a couple of holes in the bottom of the tank it would let me in enough to poke about and get the old sealer out. Then they could patch the holes up again for me before resealing it, but he's not overly keen on the idea.

So I thought a bit more about it, and the idea going round in my head at the minute is why not just cut the entire bottom out of the tank. Then I could fabricate a tiny aluminium tank to fit inside the fibreglass unit and finally reattach the bottom piece of original fibreglass. It would look the same from the outside but all aluminium inside. It doesn't need to hold much, just enough to start it and take it for a wee sail. I might be biting off too much here but i'm thinking about it.
I ordered a silencer box from Spain but as I suspected it did not fit all that well. The problem is the bracket, it's holding the box in a bad position so that it's hitting against the frame at the tail pipe. I think the best thing I could do is cut it off and make a new one that holds everything in the right position. Note how far off it is in the bottom picture, plus the silencer also needs to move in towards the engine to make a bit of clearance against the frame.
Stevie, a workmate, came over one day to ask how I was getting on with the exhaust pipe and offered to let me try his set of 'blow out' plates. I did try them but with not a lot of success. The problem was getting enough pressure inside the pipe to blow the dent out. At around 30 psi the air would escape because I just could not get the plates to clamp onto the pipe tight enough. So unfortunately I had to go back to my idea of building them up with brazing rod.

In our conversation Stevie mentioned he was getting some bits zinc plated for a 250 Maico he's restoring, and did I need anything done? Well I hadn't thought about it, but I looked out some parts that evening and was really pleased at the result, especially the spring. Thanks Stevie.

I had to hammer and bang the lugs on the frame until the guard would sit against them nicely.

Next I took a marker and marked where I needed to cut the mudguard to make clearance for the chain guard.
I'm always a bit apprehensive cutting something expensive like this as it's easy to make a mistake, but I think it will be ok. I don't have a chain guard yet but I reckon I can make one easily enough when the time comes.

I held it in place while my wife eyed it up to ensure it was central. Here we noticed a bit of a problem. The lug on the frame is not sitting centrally so it tries to pull the mudguard to one side. You can counter act this by pulling the bottom of the guard to the other side and putting a twist in it, but I didn't want to do that. So off came the lug to be repositioned in the proper place.

Actually when I looked at the other frame it was worse. I really believe a lot of the frame building wasn't done in a jig at all. Somebody was just holding the bits together in roughly the right place while they were tacked.

I started by making a little pin for the spring to hook on to. Then I had to take the head races from my old frame and put them into this one as I needed to put the front wheel in.

Now that the bike could stand up by itself I cut the stand to a height that allowed the bike to lie at an angle. I didn't want it lying over too far, but not so upright that it would be easily knocked over either. I think I'm happy but maybe I'll get a few other opinions before I weld the foot on.

Finally I drilled a hole to locate the pin at an angle that was not sticking out too far but kept the spring away from the tyre.

So that's the cracked bottom tube replaced, a new side stand and bracket made from scratch, a new pin for the brake pedal welded on, and the sump guard replaced. Now to carry on !!
I got a piece of 21mm AF stainless steel hex bar and made a couple of new nuts. One for the centre of the clutch and one for the front wheel spindle. One of the old ones had been tightened up with a hammer and chisel by the looks of it.

I've got plenty of bar left so might make a few more if anyone needs one.Anonymoushttp://www.blogger.com/profile/06145603854172256351noreply@blogger.com0tag:blogger.com,1999:blog-3781449898888852252.post-34148727451425307982014-08-11T12:35:00.000-07:002014-08-11T12:35:14.346-07:0026 - Fixing dentsThe exhaust pipe was one of those things I didn't know what to do with. I can get a brand new one from Spain but sometimes I like to keep as many original parts on the bike as I can. I've never been one for concours restorations as I always feel that a bike has a history and a bit of sentimental attachment to its owner, and this history should be displayed rather than stripped away with new parts.

Our pipe always had a couple of huge dents in it. I don't know who done it, but it was there from the beginning and was like an old battle scar. I felt like the pipe was worth rechroming but I would have to do something to improve the look of it.

I took it into work and had one of the welders tack some screws into the dents, then with a bit of heat I pulled on the dent with a slide hammer. They pulled out not to bad, but need a bit more work. I'll try to fill what doesn't come out with brazing rod then smooth this down.

It might all be to no avail as the chrome plater could turn round and tell me he wont do it. But it if comes to that I might just have to buy that reproduction one.
